Thinkness needs to be 3 milimeter to have the strength. 5mm is usually too thick. The hight of a 2 U rack is 88 milimeters. Cut two lengths of 88mm. Then cut down the angle to suit the total width. The angle that mounts onto the side of the rack enclosure should be as long as possible. Usually a piece of 100mm X 50mm angle does the trick. If the rack was 17 inches wide you need a flange that is 1 inch wide. Since the total width is 19" including the ears. You can model the holes off of another rack to get the positions. Once centred and drilled to a suitable size, use a corse round file to hack out the elongated holes. Finish with a fine file. You end up with a product that's often better than a bought one. You can build an entirely new 19" rack enclosure similarly. Just used the 3mm angle extrusion as the actual front panel. Though it's often better to have someone mill the front down to 88 mm. (44mm for a 1u High rack).
